Custom Manufacturing

How TVG Develops Fully Custom Promotional Products From Scratch

Tri Versa Global worked with a client whose product idea did not exist in any promotional catalogue. We developed the concept into a manufacturable design, produced tooling and samples, and ran full production of a branded product built to the client's specification.

The project moved through concept drawings, material selection, a custom mould, pre-production samples and a full manufacturing run with custom packaging.

    Client Overview

A consumer-facing brand with a national marketing footprint that wanted a giveaway item unmistakably tied to its own product, not a logoed version of something competitors could also buy.

    The Challenge

Catalogue promotional products could not deliver the shape, material or brand association the client needed. The item had to be designed and manufactured from scratch while still landing at a per-unit cost that worked for a mass giveaway.

    • No existing product matched the concept
    • Custom shape requiring new tooling
    • Specific Pantone colour matching
    • Material had to be durable and safe for consumer handling
    • Per-unit cost target for a large giveaway quantity
    • Custom retail-style packaging

    Project Requirements

    • Concept drawings and 3D renderings before committing to tooling
    • Physical pre-production samples for sign-off
    • Compliance and material documentation
    • Custom packaging designed alongside the product
    • Repeatable tooling so the item could be reordered

    TVG's Approach

We translated the client's sketch into manufacturing drawings, then tested the design against real production constraints such as wall thickness, mould draft, decoration surface and assembly steps. Adjusting the design at the drawing stage avoided costly tooling revisions later.

Once the design was locked, we produced tooling, ran samples, iterated on colour and finish, and only then released full production.

    Products & Production

The finished item was a moulded custom product with Pantone-matched colour, moulded-in branding rather than a surface print, and a custom insert card in retail-style packaging.

    Sourcing

Manufacturing was placed with an offshore factory selected for its tooling capability and its track record on the specific material. We managed factory communication, specification control, in-line inspection and freight so the client dealt with one partner rather than a factory in another time zone.

    Distribution

Finished goods were consolidated, imported, quality checked on arrival, and released to the client's distribution points on the campaign schedule.

    Timeline

    • Weeks 1-2: concept drawings, material and cost feasibility
    • Weeks 3-5: tooling production
    • Weeks 6-7: pre-production samples and colour approval
    • Weeks 8-13: full production and packaging
    • Weeks 14-17: freight, customs, inspection and delivery

    Results

    • A product that existed nowhere else and could not be replicated by competitors
    • Per-unit cost held within the client's giveaway budget at volume
    • Tooling retained for faster, cheaper reorders
    • Branding moulded into the product rather than printed on it, so it does not wear off

    What We Learned

Most custom product failures are design failures, not factory failures. Wall thickness, draft angles, decoration surface and assembly steps determine whether a concept is manufacturable at a promotional price point, and those decisions must be resolved before tooling is cut.

Tooling is a one-time cost that changes the economics of every future order. A client who expects to reorder should amortize tooling across the program rather than judging it against the first run alone.

    Frequently Asked Questions

Can you make a promotional product that does not exist in a catalogue?

Yes. We develop fully custom products from concept drawings through tooling, samples and production, including custom shapes, materials, colours, hardware and packaging.

How long does custom promotional product development take?

A fully custom product with new tooling typically takes 12 to 18 weeks from approved concept to delivered goods. Timelines shorten significantly on reorders because tooling already exists.

What minimum quantity is required for a custom manufactured product?

Minimums depend on the material and process. Custom manufacturing generally becomes cost-effective at higher volumes because tooling and setup are spread across more units.

Do I own the tooling for a custom product?

Tooling ownership is agreed up front as part of the project. We confirm it in writing before tooling is produced so reorders are straightforward.

Can you match a specific brand colour on a custom product?

Yes. We colour match to Pantone references and confirm the match on physical pre-production samples before full production starts.
